By the addition of conductive fillers into a polymer, its thermal conductivity can be significantly increased. For this purpose, the filler particles are added into a thermoplastic material by means of a compounding process and distributed homogeneously within it. In order to achieve high thermal conductivities, the highest possible filler content in the polymer must be achieved. The highly filled compound produced in this way can then be further processed in an injection molding process to produce the final component. These thermally conductive plastics are used, for example, in the thermal management of electronic components, heat exchangers, fuel cells and batteries.

The effects of the filler content, filler morphology, particle size, orientation and the overall compound structure and filler network (spatial arrangement of the particles) on the thermal conductivity of the compound are investigated in detail in the present paper. First of all, various factors of influence of the filler and the polymer matrix on the realizable thermal conductivities of highly filled polymer compounds are considered. Subsequently, the influence of screw design and mass throughput during compounding on the size reduction of the filler particles and the associated change in the thermal conductivity of the highly filled graphite-polymer-compounds is addressed in a number of measurement series. The subsequent injection molding process results in a strong alignment and orientation of the filler particles, which gives the final component anisotropic thermal properties. For the first time in the literature, nano-CT images have been used to visualize effects previously only described in connection with particle orientation by the injection molding process and the resulting anisotropic thermal diffusivity of highly filled compounds. Finally, using the example of an injection-molded bipolar plate made of a highly filled graphite-polymer-compound for application in a fuel cell, the effects of filler orientation on the anisotropic thermal conductivity are investigated and simulated using a simulation tool.
